Re: Glowing Forward Cat 3.0L Duratec 04 Tribute
Hello,
We really need your help with this issue. A little background, the car came in leaking like a pig. Resealed engine, replaced AC manifold lines, a power steering fill hose. After the repair, it ran poorly and the rearward cat became clogged badly. We straight piped it temporarily, and also had to replace both forward and rearward cat manifolds. We changes plugs, coil boots, egr, intake seals, throttle body seals, and 2 coils. There are, no codes. We also replaced the EGR solenoid vacuum line as an assembly. 2 bad O2 downstream sensors were also replaced and are now functioning.
Our current problem is it lacks engine power, and the forward catalytic converter manifold glows bright orange. I tried swapping coil packs from one bank to the other, no change. I confirmed the fuel injectors are holding pressure, and not leaking. The PSI at key on is 45. We also have the resonator and muffler disconnected to ensure no blockage, as there are cat guts in there still.
Any and all help is greatly appreciated.
Thank you kindly,
Jeremy + Jacob

Presume when it came in the issues were <only> the leak(s), it was running fine?
Is the rearward cat still straightening-piped, ie there is no rear cat innards to react and glow hot? If not then I'd think it is running rich on both banks, try disconnecting/cleaning the MAF.
If you do have a rear cat then it sounds like the front bank is running way too rich, which would sap power and cause that cat to run hot - you replaced the downstream O2 sensors, I'd recheck those were the right ones, if you can swap them over and see if the cat issue moves to the rear cat?

there is no blockage at the manifold and cat, those are all new. Have not had the chance to check long term fuel yet.

when replacing both manifolds it was the front manifold/catalytic converter, nearest the radiator that rattled and was tore up inside.
what is happening to the new one is probably what happened to the old front one, even though no misfire was present. however at a previous time the old O2 sensor nearest the final cat (now straight piped) was showing no reading and threw a code, it has now been replaced twice since then.
